One of the burners on my Protemp 32,000 BTU dual heater makes a loud noise and shoots a flame out of the front, any ideas?

Agree it is a bad burner. Call a pro service tech. Average person does not have skill to do this. If not done correctly you can die

Check the draft inducer motor for any partial blockages or dibri.

I've seen sticks, birds nest particles and pieces of deteriorating fan blades (squirrel cage type fans) cause this.

You might also find that the inducer motors bearing are going.

If its a loud vibrating grinding type noise, I'd suspect bearings or missing pieces of the blades. (unbalanced)
If it's a clanking type noise I'd suspect loose items hitting the fan.

The inducer motor will only operate right before and during burner operation, while the blower motor can operate at any time depending on your setting.

You clearly have a gas leak. Inspect the suspect area for loose connections like the gas delivery pipe to the burner assembly. Try to reconnect them. If there is a hole in it you can use some muffler repair adhesive but I would just get a new part. Often the company will send you free parts as a good gesture to assure encourage repeat business. The first thing to check would be the fuel filter from the tank to the nozzle.

Then check the input and output filters on the back of the pump housing.

Flame shooting out the front of boiler

You will need to remove your burner tray and clean the burners and make sure their are no rat nests. While you have it out clean the gas orfaces in the main pipe goeing to each burner.
You should probally tear down the top of the heater and clean the heat exchanger at the same time. When doing this don't use wire brush as the soot can explode with just a small spark. With the heater tray out you can use water abn a stiff brush to do this. Then let dry while you clean the burners and when you should be ready to go by the time your done but it would be best to wait a day for the heat wall to dry so you don't get popping when the heat hits it.
Good luck and don't forget to do this each year at the start of the heat season.

When it goes to the second and third stage on the dial to make it hotter the flame goes out. If you re-pilot it, it comes right bak on, but it will not stay on the higher settings.

there is a flame rod that looks like a thermocouple at one end of the burner. Pull it back away from the burner toward the front of the heater slightly.This will allow the heater to operate at higher temps without shutting off the gas to the burner. The high limit will still work but the sensor is in the flame to close and is getting to hot as the flames get higher
